    Drilling out a standard batterydrill pinion ain't an easy job. Pure hardmetal cutters are the least you need, and then the chances of succes are limited. The aussie forum has quite a few threads on that.

    I myself prefer to make gearboxes with standard, affordable mod 1 gears.
    The pinion I prefer is the steel Z12 Mod 1. You can buy those easy enough over the net.

    I use a straight flute solid carbide drill for enlarging pinion bores and it works extremely well. I can find some links if anyone wants to try them.

    I can see holding the gear being the biggest issue.

    I don't think its possible to drill them unless its clamped in a vice on a proper pillar drill or a lathe...with lots of coolant.
    The material is probably cast, its very hard and gets hot quickly. I cracked two pinions while drilling them on a lathe with a Co twist drill. Used a spade drill and reamer for the third gear...it worked

    I plan on just re using my banebots gears...

    The easiest way to get the gears would be to buy some gear stock the right size, part off a load of them, get em hardened and sell them.

    I use an ER-32 collet chuck to hold the gears in my Seig lathe. The carbide drill cuts thru them like butter and I just used a little WD-40 as lube & coolant.

    Just received some 775s from banebots. They appear to have slightly different cases to the originals, but will check all dims out and report.
