Best thing to do would be to buy all of your parts first, lay them down and design your body around that rather than getting the shell done and trying to squeeze everything in, or realising you've made it too big.

This is a pretty successful US insect class melty brain. The construction is aluminium. If designed correctly the billet aluminium chassis may be the lightest and strongest, as the very high aluminium grades are stronger than steel in some ways. Also easy to secure (and balance) all parts inside as the pockets for the components are simply machined in, allowing a bit of space for some foam.

yeah thanks Ellis, its called Gyro King, and is one of the main inspirations for my new bot. the other one is Spinning Tortoise, which also uses a unibody milled aluminium chassis.

any ideas for a robot name btw
i've already thought of "Traction". any more?
