Yeah I have a welder, but I've only used it once, just as a practise, and as you can imagine i'm still making a cod of it. I'll give it another go tomorrow and see how it goes.

You could try hammering the right sized torx bit and the taking it out with a ratchet. We found on Hydra that if you did this you could get 95% of all allen key bolts out even the ones on the side of the robots which had the heads destroyed by impact from other robots.
Try drilling through the centre, leaving material in the hole and then using an easy-out screw extractor. They have a tapered left hand thread and can be picked up fairly cheaply. Also try some freeze spray. This is similar to the stuff trainers have in rugby and will shrink the screw slighty which often allows it to be moved. If neither of these things work then you could resort to drilling it out to the tapping hole size of the screw and tap it out, though this is tricky as the hole has to be exactly central. If this still doesn't work, drill the screw out with an oversize hole and use either a bigger allen screw when refitting or fit a heli-coil to the hole and use an allen bolt of the original size when refitting.

I managed to get it out a week or so ago, thanks for the suggestions though. I had it in a rust removal solution and it loosened the threat off just enough so that sticking the screw head in a vice and turning the rest of the disc managed to get it out.
I also used the Torx method you mentioned on an unrelated screw the other day there :)
